Materials Process Engineer, High Pressure Die Casting

This role would be on the materials engineering team, supporting high pressure die casting. The materials engineering team supports materials across SpaceX via identification, development, and implementation of advanced materials and processes. You will work closely with our engineering teams in the early phases of high pressure die casting process development and equipment commissioning to drive the development of aluminum die casting at the company, including the future integration and commissioning of a die-casting foundry at SpaceX. Through your work in this role, you will be enabling SpaceX to manufacture a truly unique product line of user terminals to connect people on Earth with Starlink satellite internet.

Responsibilities

  • Specify, design, install, commission and validate intelligent equipment to support die casting applications

  • Lead process development of the die cast process through parameter optimization, DOE experiments, and trials that will lead to a robust process

  • Work closely with product design engineering teams to define requirements

  • Lead the subassembly and system level manufacturing line processes, oversee the design and assembly of tools, fixtures and automated assembly equipment or approve all manufacturing-related aluminum casting and new assembly integration procedures

  • Oversee operator instructions, critical parameters, checklists and training materials for all casting operations, update special equipment service manuals including BOMs, drawings, wiring schematics, recommended needed processes, technical expertise, and tooling for optimization of production runs

  • Diagnose equipment failures, collect data to identify root causes and develop sustainable solutions

Basic Qualifications

  • Bachelor's degree in materials engineering, mechanical engineering or similar engineering discipline
  • 2+ years of experience in high pressure aluminum die casting process design, manufacturing engineering, equipment commissioning, robot programming and control systems design

PREFERRED SKILLS AND EXPERIENCE:

  • Master's degree or PhD Degree in Materials Engineering, Mechanical Engineering or similar engineering discipline

  • Exceptional understanding of the interactions between the high pressure die casting process conditions (e.g. die temperature, die & tip lube application, shot profile, etc.) influence the metallurgical and structural integrity of cast aluminum components

  • 4+ years of experience in high pressure aluminum die casting process design, manufacturing engineering, equipment commissioning, robot programming and control systems design

  • Experience developing manufacturing processes for new and unique products

  • Experience transitioning products from prototype to production

  • Experience defining and assessing quality standards associated with common manufacturing processes including drawing specifications, limit samples, and incoming/outgoing quality control points with a proven track-record of shepherding products from tool release to mass production

  • Experience with manufacturing process like injection molding, CNC, die casting, stamping, assembly, and box build in a production setting and a good understanding of the costs and schedule and complexity associated with each process

  • Experience creating & maintaining a positive atmosphere in a collaborative work team

You will be dedicated to development, design and optimization of next generation tooling for aluminum high pressure die casting. Through your work in this role, you will be enabling SpaceX to manufacture a truly unique product line of user terminals to connect people on Earth with Starlink satellite internet. Responsibilities * Own the CAD design of new die cast tooling from concept through production * Develop the design of the runner, slides, ejection, vent and cooling system in an iterative process with SpaceX casting simulation and process experts * Develop new ideas to push the envelope of performance (cycle time, yield, uptime) and minimize risk * Implement novel solutions (e.g. Additive Manufactured Conformal Cooling, High Coatings, Texturing, etc.) - specifically when/where to use them * Provide detailed direction to tooling suppliers to achieve project objectives * Solve casting design, tooling and process design problems * Review and approve tool CAD designs and changes Basic Qualifications * Bachelor's degree in materials engineering, mechanical engineering or similar engineering discipline * 2+ years of experience in high pressure aluminum die casting tooling design and die casting production for aluminum * 1+ years of experience using 3D CAD for assemblies and complex surfaces, draft and radii typical in casting tooling design PREFERRED SKILLS AND EXPERIENCE * Fundamental knowledge of aluminum HPDC structural thin wall die casting tooling design and die casting production for aluminum * 4+ years of experience in high pressure aluminum die casting tooling design and die casting production for aluminum * Fluent in 3D CAD for assemblies and complex surfaces, draft and radii typical in casting tooling design * Practical experience with design of multi-slide die casting dies ITAR REQUIREMENTS: * To conform to U.S. Government space technology export regulations, including the International Traffic in Arms Regulations (ITAR) you must be a U.S. citizen, lawful permanent resident of the U.S., protected individual as defined by 8 U.S.C. 1324b(a)(3), or eligible to obtain the required authorizations from the U.S. Department of State.
